When a “Perfect” Design Fails — Why It’s Not the Factory’s Fault I came across Eric Westerduin's post about a five-slot dumbbell rack.https://https://lnkd.in/g33BU4QU It’s a small design oversight — but one that reflects a common pattern we see in manufacturing: when execution matches the drawing, yet the product misses its purpose. That kind of failure rarely comes from poor manufacturing. Factories can follow drawings precisely — but unless they understand the design intent, they may not recognize when the drawing itself has a logic gap. Good suppliers will question inconsistencies, but that only happens when both sides have enough context to talk about the why behind the line. Often, the “why” gets lost not through translation, but through fragmented ownership — each hand-off focuses on delivery, not context. When context drops out, assumptions stay untested. And that’s where even a well-engineered product can fail in practice — not because of workmanship, but because its assumptions were never verified against real use. In reality, this shows up as parts that meet spec but fail fit — the logic simply didn’t survive the process. It’s always a signal that design and production need to think together, not in sequence. When assumptions are challenged early, expensive surprises disappear later. 𝗙𝘂𝗻𝗰𝘁𝗶𝗼𝗻-𝗳𝗶𝗿𝘀𝘁 𝗱𝗲𝘀𝗶𝗴𝗻 𝗶𝘀𝗻’𝘁 𝗮𝗯𝗼𝘂𝘁 𝗱𝗼𝗶𝗻𝗴 𝗺𝗼𝗿𝗲. 𝗜𝘁’𝘀 𝗮𝗯𝗼𝘂𝘁 𝗱𝗼𝗶𝗻𝗴 𝗲𝘅𝗮𝗰𝘁𝗹𝘆 𝗲𝗻𝗼𝘂𝗴𝗵 — 𝗯𝗲𝗮𝘂𝘁𝗶𝗳𝘂𝗹𝗹𝘆. It sounds basic — but it’s the question that separates functional design from other. A few years ago, we were developing a machining fixture for a critical and massive axle banjo. It had to hold the part steady during a 5-axis operation. Simple enough, right? But as the design evolved, we started adding more — adjustable clamps, locating pins, hydraulic locks, modular plates. It looked impressive — precise, flexible, “future-ready.” Until we ran the first trial. - Setup time was long. - And the operator couldn’t even reach the main bolt without a custom wrench. So, we went back to the drawing board. We stripped away the non-essentials. When we tested it again — it worked perfectly. - Cycle time dropped. - Setup errors vanished. - The operator smiled. That fixture didn’t just work better — it felt better. Because it was 𝗱𝗲𝘀𝗶𝗴𝗻𝗲𝗱 𝗳𝗼𝗿 𝗳𝘂𝗻𝗰𝘁𝗶𝗼𝗻, 𝗻𝗼𝘁 𝗳𝗼𝗿 𝗳𝗹𝗮𝗶𝗿. That project taught me something I carry to every design review: “The best fixture isn’t the one that looks complex — it’s the one that disappears into the process.” Designing for Function isn’t just a design principle — it’s an engineering philosophy. It’s about respecting the problem, the process, and the people who use your design. When every clamp, slot, and screw serves a purpose — nothing is wasted. Not time. Not cost.
